DIY Hungry Caterpillar Costume for Kids (Easy The Very Hungry Caterpillar Halloween Costume)

Supplies needed:
1 yard green fleece
1/2 yard green cotton in different shades
Poly fill
1/4 yard brown fleece

Unfortunately, I couldn’t find a sewing pattern for a caterpillar costume, so I had to make one myself. I used a t-shirt that was a few sizes too large as a pattern. I traced it out on the green fleece and cut a front and a back.
I sewed the front and back together at the shoulder and one side. I left one side open so the stripes of cotton would be easier to sew on.
I cut the green cotton into 4 1/2 wide strips. Then I sewed it together at the ends. I pressed the top and bottom edges over 1/4 inch and made a loose stitch to gather. I sewed the stripes to the body of the costume and stuffed with with polypill. Then, I sewed the side seam.
To make the costume look more finished, I sewed a strip of fleece around the armholes and neck, turned it to the inside and stitched it in place.
The final step was to cut 4 boots out of brown fleece, sew them together at the seam, stuff and sew to the side of the costume.

Fleece is one of my favorite fabrics for handmade costumes because it’s soft, warm, and easy to work with. It’s also a great choice for beginner sewing projects because it doesn’t fray, making it perfect for creating cozy costumes like this DIY Very Hungry Caterpillar Costume. A few simple tips will help your fleece projects turn out neatly and professionally finished.
Helpful Fleece Sewing Tips:
Use a larger needle: A ballpoint or stretch needle works well with fleece and helps prevent skipped stitches.
Lengthen your stitch length: A slightly longer stitch (around 3–3.5 mm) can help the fabric feed more smoothly through your sewing machine.
Use a walking foot if needed: Fleece can be thick and bulky, so a walking foot helps keep multiple layers from shifting while sewing.
Avoid stretching the fabric: Let the fleece feed naturally through the machine to prevent wavy seams.
Clip instead of pinning: Sewing clips work especially well with thick fleece layers and won’t leave unnecessary holes in the fabric.
Press carefully: Use a low heat setting when pressing fleece, and always test on a scrap piece first since too much heat can damage the fibers.
Trim bulky seams: For stuffed pieces like the caterpillar legs, trimming excess seam allowance helps create smoother curves when turned right side out.
Choose the right stuffing: When making stuffed fleece details, use small amounts of polyfill at a time and shape as you go for an even finish.
